How collectible toys are made?

Every designer toy starts with a creative idea, but turning that idea into a production-ready product requires several technical decisions. Material selection, manufacturing methods, and tooling all affect the final appearance, production efficiency, tooling investment, unit cost, and how accurately the original design can be reproduced.

One question we often hear from new brands is, “What’s the best material for my toy?” There is no universal answer. The right choice depends on the design, production volume, product positioning, and budget. A blind box figure, a soft vinyl collectible, and a limited-edition resin statue may look similar, but they require very different manufacturing approaches.

Understanding these differences early can help avoid unnecessary tooling changes, reduce development time, and make the transition from prototype to mass production much smoother.

1. Material Selection

Material selection is one of the first engineering decisions in a toy project. Each material offers different advantages in terms of appearance, strength, processing, and cost.

PVC (Polyvinyl Chloride) is widely used for designer toys and collectible figures because it offers a good balance of detail reproduction, flexibility, and cost. It works particularly well for sculpted textures, organic shapes, blind box figures, and visible parts of collectibles.

ABS (Acrylonitrile Butadiene Styrene) is a rigid plastic known for its strength, impact resistance, and dimensional stability. Rather than using ABS for an entire figure, manufacturers often use it for joints, connectors, internal structures, bases, and other components where rigidity is important. Combining PVC and ABS allows a product to achieve both detailed appearance and structural strength.

Polyurethane resin is commonly used for prototypes, premium collectibles, and limited editions. It can reproduce extremely fine details and provides a solid, high-quality feel. However, resin casting involves more manual work and longer production cycles, making it better suited to smaller production volumes.

2. Manufacturing Processes

The manufacturing process depends not only on the material, but also on production volume, product structure, and commercial requirements.

Injection molding is the standard choice for medium- and high-volume production. Molten plastic is injected into precision tooling under high pressure, producing consistent and repeatable parts. Once the tooling is complete, the process is fast and efficient, making it suitable for PVC figures, ABS components, blind box toys, and other products manufactured at scale.

Rotocasting, also known as slush molding, is commonly used for soft vinyl toys. Liquid PVC is placed into a heated mold and rotated so the material coats the inside surface before curing. This produces a lightweight, hollow figure with a soft feel, making the process particularly suitable for oversized designer toys and vinyl collectibles.

Resin casting is generally used when fine detail is more important than production speed. Liquid resin is poured into silicone molds and cured before each piece is finished. Although slower and more labor-intensive than injection molding, it is well suited to artist editions, prototypes, garage kits, and other small-batch collectibles.

3. Tooling Considerations

Tooling is often one of the largest upfront investments in toy manufacturing, so it should be considered together with the material and production process.

Steel molds are the standard for injection molding. They require a higher initial investment but provide excellent precision, durability, and long service life. For large production runs, the tooling cost can be spread across a high number of units, resulting in a lower unit cost over time.

Copper or electroformed molds are commonly used for rotocasting. Their thermal conductivity helps distribute heat evenly during production, supporting consistent wall thickness and surface quality. They are particularly suitable for hollow soft PVC figures with complex shapes.

Silicone molds are mainly used for resin casting. They are relatively inexpensive, flexible, and capable of reproducing fine sculptural details. Their lifespan is much shorter than steel tooling, but they are a practical choice for prototypes, artist editions, and small production runs.

There is no single manufacturing solution that works for every designer toy. The best approach depends on the relationship between design intent, production volume, tooling investment, and commercial goals.
