Every designer toy starts with a creative idea, but bringing that idea into production is a technical process. Material selection, manufacturing methods, and tooling decisions all influence the final product. They affect the look and feel of the figure, production efficiency, tooling investment, unit cost, and even how faithfully the original design can be reproduced.
One question we hear from new brands quite often is, “What’s the best material for my toy?” There isn’t a universal answer. The right choice depends on the design itself, the expected production volume, the product positioning, and the budget. A blind box figure, a soft vinyl collectible, and a limited-edition resin statue may look similar on the shelf, but they’re manufactured in completely different ways.
Understanding these differences before engineering begins helps avoid unnecessary tooling changes, reduces development time, and makes the transition from prototype to mass production much smoother.
1. Material Selection
Material selection is usually the first engineering decision in a toy project. Beyond appearance, each material has its own processing characteristics, structural properties, and cost considerations.
PVC (Polyvinyl Chloride) remains the most widely used material for designer toys and collectible figures. It offers an excellent balance between detail reproduction, flexibility, and manufacturing cost, making it suitable for everything from blind box figures to display collectibles. PVC is especially good at capturing sculpted textures and organic shapes, which is why many commercial toy brands choose it for the visible parts of a figure.
ABS (Acrylonitrile Butadiene Styrene) serves a different purpose. It is a rigid engineering plastic with high impact resistance and good dimensional stability. Instead of using ABS for the entire figure, manufacturers typically apply it where strength matters most, including joints, connectors, internal frames, bases, and functional components. Combining PVC and ABS has become standard practice for many collectible toys because it delivers the visual quality of PVC while providing the structural support that PVC alone cannot offer.
For limited-edition collectibles, prototypes, or premium art pieces, polyurethane resin is often the preferred material. Resin reproduces extremely fine surface details and has a solid, high-quality feel that many collectors appreciate. Since resin casting requires more manual work and longer production cycles, it is generally chosen for lower production volumes rather than commercial mass production.
2.Manufacturing Processes
The production method is determined by more than just the material. Expected order quantity, product structure, and commercial goals all influence which process makes the most sense.
For mass production, injection molding is usually the preferred option. Molten plastic is injected into precision steel tooling under high pressure, producing parts with excellent consistency and repeatability. Once the tooling is completed, production is fast and efficient, making injection molding the most cost-effective solution for medium and large production runs. Most blind box figures, PVC collectibles, ABS components, and structural plastic parts are manufactured this way.
Soft vinyl toys follow a different manufacturing route. Instead of injection molding, they are commonly produced through rotocasting, sometimes referred to as slush molding. Liquid PVC is poured into a heated mold that rotates slowly, allowing the material to coat the inner surface evenly before curing. The result is a hollow figure with a softer feel and reduced weight. This process is widely used for oversized designer toys, character figures, and products where flexibility is part of the intended user experience.
Resin casting is typically reserved for projects where detail takes priority over production speed. Liquid resin is poured into silicone molds and allowed to cure before each piece is hand-finished. The cycle time is considerably longer than injection molding, but the level of detail makes it well suited for artist editions, concept models, garage kits, and other collectible products produced in relatively small quantities.
3. Tooling Considerations
Tooling is often the largest upfront investment in a toy project, so selecting the right mold is just as important as choosing the material.
Steel molds are the standard choice for injection molding. They require a higher initial investment, but they offer exceptional precision, durability, and long service life. For products expected to run in large quantities, steel tooling delivers the lowest manufacturing cost over the life of the project because the tooling investment is spread across many production cycles.
Copper or electroformed molds are commonly used for rotocasting. Their thermal conductivity allows heat to transfer evenly during the rotation process, helping achieve consistent wall thickness and stable surface quality. They are particularly effective for manufacturing hollow soft PVC figures with complex exterior shapes.
Silicone molds are used almost exclusively for resin casting. They are flexible, inexpensive to produce, and capable of reproducing very fine sculptural details. Although their lifespan is much shorter than steel tooling, they are an excellent solution for prototypes, product validation, artist editions, and small production runs where investing in permanent tooling would not be practical.
There is no single manufacturing solution that works for every toy. The best approach depends on the balance between design intent, production volume, tooling budget, and commercial objectives.
For commercial blind box collections and large retail programs, PVC and ABS combined with injection molding and steel tooling remain the industry standard. This combination provides reliable quality, efficient production, and competitive unit costs once production reaches scale.
If the project calls for a large, lightweight figure with a soft touch, soft PVC and rotocasting are generally the better choice. The process creates the characteristic hollow construction commonly seen in vinyl designer toys while maintaining the intended appearance.
For premium collectibles, artist editions, or short-run releases, polyurethane resin with silicone mold casting is often the preferred solution. Although production is slower and more labor-intensive, the ability to preserve fine sculptural detail makes it the right choice for projects where presentation is more important than manufacturing speed.
From an engineering perspective, material, process, and tooling should always be evaluated together rather than independently. A manufacturing plan that matches the product’s design and business goals will reduce development risks, improve production efficiency, and help control overall project costs from prototyping through mass production.
